Selecting a gas spring by force and stroke alone can leave a mechanism vulnerable to bottoming out. The closed mounting distance must also remain safely longer than the gas spring's minimum compressed length. What the compression ratio tells you

Extended length is normally measured between the mounting centers with the rod fully extended. Compressed length is the corresponding center-to-center dimension at full stroke. The relationship between these dimensions depends on the tube, piston, guide, seal package and end fittings; it is not a universal percentage that can be assumed for every model.

For installation design, compare the mechanism's shortest mounting-center distance with the supplier's specified compressed length. The mechanism must reach its own closed stop before the gas spring reaches full compression. A positive clearance is required for manufacturing tolerances, bracket deflection, hinge wear and assembly variation.

Why bottoming out causes damage

When the rod can no longer travel but the lid, cover or machine linkage continues moving, impact load passes through the piston and internal guide. This can deform brackets, overload end fittings, damage seals or bend the rod. It may also create side loading if the mounting points move out of alignment near the end of travel.

The gas spring should control and support the moving panel, not act as the final mechanical stop. A separate structural stop, bumper or linkage limit is normally the safer solution. Check the geometry before ordering

Measure the center-to-center distance at the fully open and fully closed positions. Then verify every intermediate position, because some multi-link hinges create a shorter distance before the panel is completely closed. Include the installed length of ball sockets, clevises, eyes and any adapter hardware.

For example, if the closed mounting distance is 260 mm and the selected gas spring has a 250 mm compressed length, the nominal clearance is only 10 mm. Welding variation, bracket flex or a compressed bumper could consume that margin. The correct response may be a shorter compressed length, a different stroke, revised brackets or a new hard-stop position—not simply a higher force.

Build in a practical safety margin

There is no single clearance value that fits every application. The required margin depends on component tolerances, frame stiffness, operating temperature, speed, vibration and whether the equipment experiences shocks. Ask the gas spring manufacturer for dimensional tolerances and verify the worst-case stack-up, not only the nominal drawing.

Validate the prototype under real conditions

Mark the rod position near full closure, check bracket alignment, and listen for a sharp impact. Repeat the test at maximum panel load and at the expected temperature range. After powered or repeated cycling, inspect the rod, brackets and end fittings for contact marks or loosening.

Document the measured open distance, closed distance, stroke, compressed-length clearance and installed angle. These values make later replacement and production inspection much more reliable.

Can a gas spring be used as the mechanical stop?

It is not recommended. A separate stop should absorb the final closing load so the internal piston and seals are not exposed to repeated impact.

That is a useful nominal relationship, but always use the supplier's specified dimensions because construction details and end fittings affect the actual mounting length.
